I have my RTI10's set at 60 for the crossover. Sould my low pass crossover for my sub be set at 40hz to blend with my mains? Right now I have it set at direct which means the sub will play frequencies up tp 200hz. This does not sound right to me. Would 40 make more sense or is it all wrong to begin with?

I presume you're using the HK as the control center for both HT & two channel. If that's the case set all speakers to small (yes!!! small) & set the HK bass management at 80Hz & give it a listen. Play around with the other crossover settings to see which one sounds best to you. Also turn the crossover on the sub all the way up, this way it's completely out of the picture & the HK is diverting all the music signals. Now those RTi10's wiil start to sing. Enjoy!!

So long as you can set the other channels to a different crossover independantly, 60Hz is perfect for the RTi10s. Their -3dB point is 35Hz, so 60Hz gives you more than half an octave for the sound to transition to the sub. This will keep really deep bass from muddying up the sound of the RTi10s, but still give you excellent directionality for movies/music and good stereo bass response with music.

Considering your AVR is handling the bass management, set any filtering on the subwoofer itself to its maximum setting (or direct, if that bypasses the filtering). This lets the managed bass from the receiver pass to the subwoofer without any cascading of the filters, and also gets the sub's crossover circuitry out of the way, preventing phase/delay problems that can be caused by active crossovers (as opposed to the digital crossovers in the receiver that shouldn't affect group delay).
