heres the way i do it even though its not the most correct way ever...
i turned the gain all the way down
i turned my radio up to 35(it goes to 40)
then i just turned it up until it distorted, then let off a little bit and voila

i think that's the most common and easiest way to do it. if you have access to an oscilliscope you can hook that up to the amp, turn the level all the way down, turn the hu to like 4/5 volume (which will become your new maximum), then turn up the level till the o-scope clips, then back it off a bit. does the same thing as the easy way, but with a visual aid.

xover - between 60 and 100 Hz, depending on how low your front speakers go and your application. the lower the xover, the more load it is on the fronts, but the stage stays more forward and the subs sound better.

boost - i'm gonna guess that it's 0-12 dB at 40 Hz (it should tell you where it's centered). same as xover, you should sit in the car and make adjustments until it sounds right. the boost should add to the very bottom end of the sub's output, it shouldn't be used to make the whole sub-bass end louder. if you need to do that, you turn the gain of the other amps down. this is because your sub amp is already at it's maximum level, and you don't want to clip it. ever. if you're missing real low bass, you can dial in some boost, but i'd keep it to 6dB or lower.

no, that's the reason you keep the gain all the way down. go here: http://clubpolk.polkaudio.com/forum/showthread.php?threadid=17905

ok iv only got 1 amp and thats powerin the sub and the 6/9 and 4 inch speakers are running off the cd player so if i turned my amp all the way down and cranked it it would make my 6/9 and 4's disort right?and i wouldent hear the sub right??so i should just turn it up to my listin level and adjust the amp and cd player till the sub sounds good right???

ok, lets try this again but a little different
what volume do your speakers start to distort at?
(when you test them, DISCONNECT your sub amp)
lets say they start distorting at 30
    ok
    disconnect all your speakers
    connect your amp up
turn your volume to 30(or whatever they distort at)
now turn the gain up as much as you can get it before the sub starts distorting
now that you have your gain set, reconnect your other speakers and voila
    youre done

well... 'plays louder' doesn't mean 'distorts'... are you sure you're hearing distortion?

oh, and if you're testing your cabin speakers for distortion, unhook your sub. and what's "dept"? department?

p.s. when you're testing for distortion, turn off signal processing - that is, any eq, loudness circuits, bass boost (if for some reason you've got this on your fronts) etc.

p.p.s. make sure you have a highpass on your fronts...

the amp probably isnt 1 ohm stable and hes probably got them wired at 1.333 ohms
thus the protection circuitry keeps kicking in
